Monitoring of robotic cell variables in an automotive company

Situation

The automotive industrial plant has many automated welding cells with robots. 80% of the plant has these maneuvers synchronized with increasingly obsolete technology.

  • Lack of basic information of the robots.
  • There is no connectivity of the equipment with the information systems.
  • There are more than 120 welding cells without data analysis.
  • There is currently no connection between plant data and ERP systems.
  • Monitoring of robotic cell variables in an automotive company, simple, to interpret the events of the welding cells.

Problems and Needs

The engineering and maintenance team in the bodywork area does not have data to help them understand the needs of the welding cells, that is:

There is no way to measure, identify, much less prevent any failure or event that may occur in the robots.

Within the corporate requirements of this company, is to extract the necessary information from the cells, manage it, monitor it and share it with the existing IT systems to allow managerial analysis.

Specialized

The managers of Maintenance, Engineering and information systems asked their development teams for an application in less than 8 weeks that contains the following:

  • Expandable in the future.
  • credentialing
  • Development of calculations and algorithms.
  • Connectivity of all the robots with the existing PLCs in the plant.
  • Suite of reports in a web portal developed to the measure of the users.
  • Programming necessary to extract the process variables in the 3 PLCs of the existing cells.
  • Development of SCADA application for visualization of alarms and events.
  • Supply, installation and configuration of two 55” screens to display the application in real time.
  • Supply, installation and configuration of two servers that will be housed in a server cabinet.
  • Development, configuration and standardization of SQL databases to share with existing information systems.
  • The integration of a state-of-the-art monitoring system that has the ability to obtain the existing signals from the 5-cell welding robots.

A satisfactory solution

Our client was able to obtain from SINCI, a solution as described:

  • An application was launched to monitor robotic cell variables in an automotive company, specifically the welding line made up of 3 cells and 35 Fanuc robots.
  • Allows you to view alarms and events by collecting variables obtained from 3 ControlLogix PLCs corresponding to each cell, likewise, the bulk of variables will go to the historical system via SQL
  • Customized reporting system includes: trends, history, maintenance reports, process variables for each robot and WEB visualization in real time.

Results

With the integration of a variable monitoring system for robotic cells in an automotive company, users obtained automatically calculated data using exact algorithms for the first time in the 20 years that the robots were installed, of the following KPI's:

  • Errors
  • OV Heat
  • OVC
  • Torque
  • disturbance
  • SPOT Program Name
  • SPOT Schedule No
  • SPOT Weld Current (A)
  • SPOT Weld
  • SPOT Heat (%)
  • SPOT Power Factor
  • SPOT Line Volt (V)
  • Time (Cycle)

In the end, the benefit obtained is the reduction of calculation times that were normally done by hand.

With the visualization of the data in the system, reporting with the format and design required by the users, the prevention of failures in the robot was improved with more than 30% accuracy.

The reports in Excel, human errors, and the information are automatically attached to the ERP systems of the plant.
